I wonder how many other people had the same problem, but went to much expense to try to resolve it.

It's similar to the problem experienced where there's no inhibitor or it has been diluted by successive partial drain downs which can promote hydrogen evolution (the oxygen in the water oxidising the copper, leaving pure hydrogen).Many think that it's air and are surprised when lighting the opened air vent results in a blue flame like a mini blow torch.
